Let me ask a couple of questions...
Is the bulkhead threaded or does it have a nipple?
It the kit you're talking about a "All Glass Overflow Kit" like the one seen here?

What kind of pump and the size of the return (3/4" I believe you mentioned)?

Yes that appears to be the overflow kit.
I purchased all of my plumbing stuff assuming it's threaded however it is barbed instead (what you may call nipple)
Return pump is a Sicce 5.00 with a 3/4"
The 3/4" Flex PVC actually seems to be able to get pushed onto the barbed bulkhead end and we probably can glue it on.
It's the 1" drain tube that seems way too tight to fit onto the corresponding barbed fitting

I remember my spaflex being very tight. I was worried about getting it on before the glued set. So the problem you are having is getting the spaflex over the barbed section of the overflow kit? Can you just buy a different connection from home depot that would go on the bulkhead but also mate up with the spaflex?

When I decided to use spa flex I read though a lot of posts on here and Reef Central. I read that you should NOT use spa flex with barbed/nipple fittings. That was the general conscious on RC.
I used tubing for my return for the simple reason that it was already set-up for tubing. I purchased the same overflow kit and switched out the bulkheads (threaded) for the drains. I used spa flex for the drain. We bought a couple of fittings and glued the spa flex to the PVC fittings using the special "Light Blue" glue.

Thanks. That's good info. I think I'll just swap out the bulkheads for double slip ones rather than trial different hoses. I already have all of the fittings and special glue. It wouldn't make sense to waste all of that and go to vinyl tubing or do things half *** by trying to fit the tube onto barbs if that's not a good thing to do.
